How Custom Moulded Pulp Packaging Is Developed

Custom moulded pulp packaging starts with the product, not with a standard tray. The development process turns product geometry, protection needs, pack-out method and commercial requirements into a moulded fibre form that can be sampled, evaluated and produced.

Quick answer

Custom moulded pulp packaging starts with the product, not with a standard tray. The development process turns product geometry, protection needs, pack-out method and commercial requirements into a moulded fibre form that can be sampled, evaluated and produced.

On this page

1. Build a useful project brief

A strong brief explains the product, its vulnerable areas, how it is packed today, what should improve and where the finished pack will travel. Photos are useful; drawings, CAD or physical samples can be even better when dimensions and fit are critical.

2. Define what the packaging must do

Locate

Hold the product in the intended position inside the pack.

Support

Provide contact in the areas that need structural support.

Separate

Keep products or surfaces apart where movement could cause damage.

Present

Create an organised pack-out where retail or unboxing appearance matters.

3. Design around the whole pack

The moulded fibre component should be reviewed together with the outer carton, product orientation, stacking pattern, accessories and handling route. A tray that looks correct by itself can still be wrong if it increases carton size, creates difficult packing steps or leaves the product unsupported in transit.

4. Tooling and physical evaluation

Once the concept is agreed, the moulded form is developed for sampling and fit evaluation. Buyers should check product fit, loading and removal, pack stability, visible finish, identification details and any agreed protection requirement. Changes are easier to make before mass production than after a pack is locked.

5. Move from approval to repeatable production

Approved geometry becomes the reference for production. Quality checks should focus on the attributes that matter to the application: fit, dimensions, moulded definition, handling, cleanliness and pack compatibility. Where a buyer has a defined testing protocol, that requirement should be discussed before final approval.
